Palletizing Automation: Robotic vs Conventional Systems

Two very different approaches to the same end-of-line task, with real tradeoffs in flexibility, footprint, and cost.

6 min readMay 22, 2026

Palletizing is one of the most common end-of-line automation applications, and it can be solved with either a robotic arm or a conventional (mechanical, layer-based) palletizer. The two aren't simply "modern vs. old" — each has genuine advantages depending on the application.

Robotic palletizing

  • Flexible across multiple product sizes, weights, and pallet patterns without significant mechanical reconfiguration
  • Smaller footprint than most conventional high-speed palletizers
  • Easier to reprogram for new SKUs or pallet patterns
  • Generally lower maximum throughput than dedicated conventional systems at the very high end

Conventional (layer/mechanical) palletizing

Conventional palletizers build entire layers at once using mechanical layer formation, and can achieve very high throughput for a single, consistent product — often outperforming a robotic cell in raw cases-per-minute for dedicated, high-volume lines. The tradeoff is a larger footprint and less flexibility to switch between product types.

How to decide

  • High mix, moderate volume, frequent SKU changes: robotic palletizing usually wins on flexibility
  • Single high-volume product, dedicated line, throughput is the priority: conventional palletizing can be the more cost-effective choice at scale
  • Limited floor space: robotic cells generally have a smaller footprint per throughput unit

The choice isn't purely technical — it depends on your product mix roadmap over the next several years, not just current volume. A robotic cell that costs more upfront but adapts to product changes without retooling can be the better long-term investment even where a conventional system wins on today's throughput numbers alone.
