MES Systems Explained: Connecting the Shop Floor to the Top Floor
What a Manufacturing Execution System actually does between your PLCs and your ERP — and when a plant is ready for one.
A Manufacturing Execution System sits in the layer between machine-level control (PLC/SCADA) and business planning systems (ERP). Its job is to turn what's happening on the floor right now — orders in progress, machine states, quality results — into structured data that both operators and management can act on.
What MES actually tracks
- Work order progress against a production schedule, in real time rather than end-of-shift reporting
- Machine and line status — running, idle, down, changeover — with reason codes
- Genealogy and traceability: which raw material lot went into which finished unit
- Quality data captured at the point of production, not re-entered later from a paper form
The gap MES fills between ERP and the floor
ERP systems are excellent at planning — what should be produced, when, with what materials. They're poor at reflecting what's actually happening on the floor in real time. Without MES, that gap gets filled with spreadsheets, whiteboards, and end-of-shift manual entry — all of which introduce delay and error between an event happening and someone finding out about it.
Signs a plant is ready for MES
- Production data currently depends on someone manually walking the floor or checking in at end of shift
- Traceability requests (customer audits, recalls, quality investigations) take hours or days to answer instead of minutes
- OEE is estimated rather than measured
- Multiple lines or shifts need a consistent view of status that isn't tied to one person's knowledge
A pragmatic path in
MES doesn't need to be deployed plant-wide on day one. Starting with one line or one critical metric — often OEE or traceability — lets a team validate the data model and integration approach before scaling. The mistake to avoid is specifying a full enterprise MES rollout before anyone has confirmed the underlying machine data is even clean and consistent enough to feed it.
